01 Project Overview

India's Premier Diamond Hub Goes Solar

The Bharat Diamond Bourse (BDB) at Bandra Kurla Complex is one of the largest commercial complexes in India and was once the largest diamond trading hub in the world. Spread across 20 acres with multiple interconnected towers and 24×7 global connectivity, BDB operates as one of the most secure and operationally sensitive trade centres in the country.

Tech Solar was entrusted with designing, engineering, and executing a 1.3 MW rooftop solar power system across four prime towers — C, D, E, and F — while ensuring zero disruption to the daily business of thousands of diamond merchants.

This project has become a benchmark for solar deployment on complex high-security commercial structures, demonstrating what is achievable when precision engineering meets large-scale commercial sustainability.

After witnessing the reliability and output from the first two towers, BDB management awarded Tech Solar the remaining towers — making it a full 1.3 MW multi-tower deployment.

03 Challenges Faced During Execution

The BDB project presented six major engineering and operational challenges that demanded innovative thinking, structural precision, and flawless on-site execution:

Zero RCC Installation Possibility

The terrace was packed with chiller plants, pump rooms, ducting lines, and a unique system of inverted RCC beams supporting the building. There was no workable space to install solar panels directly on the slab, making conventional mounting completely infeasible.

Height, Wind & Structural Limitations

The solar plant had to be set at a height of 5.8 metres on a specially designed superstructure weighing 150+ tons. Being adjacent to the Mithi River, the site faces intense monsoon winds that required advanced structural engineering and precision fabrication.

AC Cable Routing from Roof to Basement

Power evacuation required routing heavy-duty AC cables from the terrace to multiple basement substations — an extremely complex task within an occupied commercial hub with restricted access across all floors.

Proximity to Mumbai Airport

As BKC lies under active flight paths, every elevation and structural design required clearance from aviation authorities including the Airport Authority and Pilots Guild, leading to rigorous design iterations at every stage.

High-Security Environment

BDB is among the most secure commercial premises in India. All Tech Solar personnel underwent stringent background checks and worked within strict protocols — no noise, no obstruction, no material movement during office hours, and 24x7 security compliance.

Global Connectivity Infrastructure at Risk

The roof hosts multiple fiber-optic lines connecting the diamond trading system globally. Zero damage tolerance demanded ultra-precise movement, installation sequencing, and careful material handling throughout the entire project.

Custom-Engineered Elevated Superstructure

With no RCC slab available, Tech Solar designed a bespoke galvanised steel superstructure spanning over 72,000 sq. ft., elevated at 5.8 metres and capable of supporting approximately 3,045 solar modules (each ~30 kg). The structure was engineered to withstand heavy wind loads, high corrosion near the Mithi River, long-term thermal movement, and comply with airport height restrictions.

Advanced Multi-MPPT Inverter Architecture

To maximise yield across uneven roof geometry and varying shadow conditions, multi-MPPT solar inverters were installed, enabling optimised power tracking across all towers. Both AC and DC sides were protected with double-tier fuse protection ensuring system safety and operational longevity.

Specialised AC Power Routing Plan

Our engineering team designed a cable management route that navigated inverted beams, service shafts, high-security access pathways, and 24x7 operational floors. The entire power distribution was integrated seamlessly into the BDB electrical architecture without disrupting any floor operations or fiber-optic infrastructure.

Dedicated Cleaning & Water Management System

To maintain high generation levels year-round, a complete water management system was installed — including water storage tanks, multiple wash points across towers, pressure-optimised motor systems, and individual valve-controlled distribution networks. This ensures efficient cleaning of all 3,045 modules.

Zero-Disruption Execution Strategy

Work was executed only during non-office hours, under noise-controlled protocols, with dedicated supervision from Tech Solar engineers, and daily compliance approvals from BDB management. This allowed BDB to continue operating uninterrupted at global trading standards throughout the entire installation.
